# How to Fix a Broken ID Card Printer Ribbon

You're mid-print run, the printer stops, and the error message says something about the ribbon. You open the cover and there it is — the ribbon has snapped. It's not ideal, but it's not a disaster either. Here's what you can do about it, what caused it, and how to stop it happening again.

Why Ribbons Break

Printer ribbons are thin — deliberately so. They need to be thin enough to transfer dye cleanly and wind smoothly through the printer. But that thinness makes them vulnerable to a few specific problems:

  • Card jams. When a card gets stuck mid-print, the ribbon can get caught and pulled. The card stops moving but the ribbon spool keeps trying to wind, and something gives way.
  • Incorrect ribbon seating. If the ribbon isn't loaded properly — slightly off-track or not clicked into place — it can run at an angle, bunch up, and eventually tear.
  • End of roll. Ribbons have a fixed number of panels. If the printer tries to advance past the last panel, the ribbon can snap at the attachment point. Most printers detect end-of-roll automatically, but it doesn't always work perfectly.
  • Tension issues. If the take-up spool isn't winding evenly — due to a worn clutch, debris on the spool, or a loose ribbon core — the tension becomes uneven and the ribbon tears at the weakest point.
  • Heat and humidity. Ribbons stored in warm or humid conditions can become brittle or sticky. The dye panels adhere to each other, and when the printer tries to separate them, the ribbon tears.

The Temporary Splice Fix

If you're mid-run and can't get a replacement ribbon immediately, you can splice the broken ends back together. This is a temporary fix — the spliced section will produce one or two unusable cards as it passes through the printer, but the rest of the roll should print normally.

Here's how:

1. Power off the printer and remove the ribbon cartridge or cassette.

2. Find the broken ends. Gently pull them apart so you have a few centimetres of ribbon on each side to work with.

3. Overlap the ends by about 10-15mm. Make sure the dye-coated side faces the same direction on both pieces — check by looking at the colour panels.

4. Tape the splice using a small piece of clear adhesive tape on the non-printed (shiny) side. Use the narrowest tape you can find. The tape must not be wider than the ribbon itself, or it'll catch on the printer guides.

5. Smooth the splice flat. Any bump or ridge will cause the ribbon to snag. Press it down firmly.

6. Reload the cartridge and advance the ribbon manually (using the printer's cleaning or advance function) until the splice has passed the printhead. This wastes a couple of panels but avoids the splice running through a live print.

7. Resume printing.

A caveat: this works once, maybe twice. If the ribbon keeps breaking, the roll has a deeper problem — uneven winding, heat damage, or a faulty core — and you're better off replacing it.

When to Just Replace

Skip the splice and fit a new ribbon if:

  • The ribbon has broken more than once in the same roll
  • The remaining ribbon is less than a third of the original roll
  • The dye panels are visibly damaged, stuck together, or faded
  • The ribbon core (spool) is cracked or warped
  • You're printing cards for anything security-sensitive — access control, healthcare IDs — where consistent quality matters

Ribbons are consumables. They're designed to be used and replaced. Trying to squeeze every last panel out of a damaged roll rarely saves money once you factor in wasted cards and your time.

Brand-Specific Notes

Evolis

Evolis ribbons use a cassette system that's relatively forgiving. If the ribbon breaks inside the cassette, you can open it, splice, and reseat. The Evolis driver will sometimes show a "ribbon error" that clears after you re-seat the cassette — even if the ribbon itself is fine. Try removing and reinserting before assuming the worst.

Fargo

Fargo ribbons use a cartridge with a built-in cleaning roller. If the ribbon breaks, check that the cleaning roller hasn't come loose — a dislodged roller can cause the ribbon to track incorrectly. Fargo cartridges also have a notch system that tells the printer which ribbon type is loaded. If you splice and reinsert, the printer should recognise it without issues.

Magicard

Magicard ribbons are known for being quite thin. Handle them carefully during splicing. Magicard printers are also sensitive to ribbon tension — if the take-up side feels loose after the splice, manually wind it a few turns to take up the slack before reinserting.

Zebra

Zebra ribbons — particularly for the ZC series — use a smart cartridge with an RFID chip that tracks remaining panels. A splice won't reset the counter, so the printer may report fewer remaining prints than you actually have. This is cosmetic — the printer will still print. On the ZXP series, the cartridge design is simpler and splicing is straightforward.

IDP Smart

IDP Smart ribbons use a simple spool design. Splicing is easy on these — the ribbon path is accessible and the tension mechanism is forgiving. Just make sure the tape doesn't overlap the edges of the ribbon.

Preventing Ribbon Breaks

Most ribbon breaks are avoidable:

  • Load ribbons carefully. Follow the printer's loading diagram. Make sure the ribbon sits flat in its guides and the spools click into place.
  • Store ribbons in their sealed packaging until you're ready to use them. Keep them at room temperature, out of direct sunlight.
  • Keep the card path clean. Dust and debris cause card jams, and card jams cause ribbon breaks. A regular cleaning routine addresses both problems at once.
  • Don't mix ribbon brands. Use the ribbon specified for your printer. Third-party ribbons may be slightly different in width, thickness, or tension, and those differences cause problems.
  • Replace worn parts. If your printer's take-up clutch is slipping or the feed rollers are worn, ribbons will break more often regardless of brand or quality.

If you're going through ribbons faster than expected, or if breaks are becoming a pattern, it's worth having the printer looked at. A recurring ribbon issue usually points to a mechanical problem rather than a ribbon quality issue.
