# How to Remove a Card Stuck in Your ID Card Printer
A card jam is one of those problems that feels more dramatic than it actually is. The printer stops, the software throws an error, and there's a card wedged somewhere inside the machine that doesn't want to come out. The good news — in most cases, you can sort this yourself in a few minutes without any tools and without causing any damage.
Here's how to handle it, with specific steps for each major brand.
Before You Do Anything
A few ground rules that apply regardless of which printer you're using:
- Turn the printer off before you start reaching inside. Not just paused — powered down.
- Don't force anything. If a card isn't coming out with gentle pressure, there's something holding it. Yanking it out risks damaging the printhead or rollers.
- Don't use metal tools. Tweezers, screwdrivers, and letter openers will scratch the printhead. If you need to grip a card edge, use your fingers or a plastic card as a lever.
- Check for ribbon tangles. Often what looks like a card jam is actually a ribbon that's snagged and wrapped around the card. You'll need to deal with the ribbon first.
Evolis Printers
Evolis printers — Primacy, Zenius, Avansia — have a fairly accessible card path.1. Power off the printer and open the top cover.
2. Remove the ribbon cartridge. Set it aside on a clean surface (dust is the enemy here).
3. Look for the jammed card. It's usually caught between the print rollers or sitting half-in, half-out of the card feeder.
4. If visible, gently slide the card out in the direction it was travelling. Don't pull it backwards against the rollers.
5. If the card is stuck under the printhead, use the manual card eject lever (small lever on the side of the card path). This releases the roller pressure so the card can slide free.
6. Replace the ribbon cartridge, close the cover, and power on. Run a test print.
Evolis printers have a handy cleaning mode that you should run after clearing a jam — it pushes a cleaning card through the same path and picks up any debris left behind.
Fargo Printers
Fargo printers — DTC1250e, DTC4250e, DTC4500e, HDP5000, HDP6600 — vary a bit depending on model, but the general approach is the same.1. Power off and open the printer cover.
2. Remove the ribbon cartridge and the card hopper tray if it's in the way.
3. On DTC models, there's a card release lever on the right side of the print mechanism. Push it to release roller tension.
4. On HDP (retransfer) models, you may need to lift the retransfer film assembly to access the card.
5. Slide the jammed card out carefully. If the card is partially printed, the ink side may be tacky — handle it by the edges.
6. Reassemble everything, power on, and run a cleaning cycle.
For HDP models specifically, check that the retransfer film isn't wrinkled or torn where the jam occurred. If it is, you'll need to advance the film past the damaged section before resuming.
Magicard Printers
Magicard printers — Rio Pro, Pronto, Enduro — are compact machines, and the card path is short, which means jams are usually easy to reach.1. Power off and open the top cover.
2. Remove the dye film and cleaning roller cassette.
3. The card will typically be visible between the feed rollers and the printhead.
4. Gently rotate the manual feed knob (if your model has one) to advance the card towards the output slot.
5. If there's no manual knob, gently push the card through from the input side using another blank card as a pusher.
6. Refit the dye film and cleaning roller, close up, and power on.
Magicard printers are quite sensitive to card thickness — if you're getting repeated jams, check that you're using standard CR80 cards at 0.76mm. Thicker or thinner cards cause feeding issues.
Zebra Printers
Zebra printers — ZC100, ZC300, ZC350, ZXP Series — have a robust build but the card path can be slightly harder to access.1. Power off and open the main cover.
2. Remove the ribbon cartridge.
3. Locate the card. On ZC models, the card usually jams in the flip station (if dual-sided) or between the print rollers.
4. On ZXP Series 7/9 (retransfer printers), lift the transfer station to access the card.
5. Use the card release mechanism — on ZC models, there's a blue lever that releases roller pressure.
6. Slide the card out gently. Reassemble and run a cleaning card through.
Zebra's LCD panel (on models that have one) will usually tell you roughly where the jam occurred — "Card Jam at Flip Station" or "Card Jam at Print Station" — which narrows down where to look.
IDP Smart Printers
IDP Smart printers — Smart 21, 31, 51 — have a straightforward internal layout.1. Power off and open the cover.
2. Remove the ribbon cassette.
3. The card is usually visible in the card path. IDP printers have a simple roller mechanism, so the card tends to sit in an accessible position.
4. Gently pull the card out towards the output side.
5. If resistance, check for ribbon wrapped around the card — peel it away carefully before extracting.
6. Refit the ribbon, close up, and power on.
Why Cards Get Stuck in the First Place
Understanding the cause saves you from repeat jams:
- Warped or bent cards. Even a slight bow can cause a card to catch on a roller edge. Store your blank cards flat, in their original packaging, away from heat.
- Dust and debris. Tiny particles on the card surface or in the card path create friction points. This is the number one cause of jams — and the most preventable. Use a cleaning kit regularly.
- Wrong card thickness. Standard CR80 cards are 0.76mm thick. If you're using cards that are thicker, thinner, or a non-standard size, expect feeding problems.
- Overloaded hopper. Stuffing too many cards into the input tray causes multiple feeds — two cards enter at once and jam. Stay within the hopper's rated capacity.
- Worn rollers. Feed rollers wear down over time and lose their grip. Cleaning helps extend their life, but eventually they need replacing.

When to Call for Help
Most card jams are a five-minute fix. But there are situations where it's worth calling us rather than persisting:
- The card is stuck deep inside the mechanism and you can't see it
- You've cleared the jam but the printer won't feed cards afterwards
- The printhead has visible scratches or marks after the jam
- The same jam keeps happening despite cleaning and using fresh cards
A jammed card rarely causes permanent damage if you handle it gently. The real risk is in the frustrated attempt to dig it out with whatever's to hand. Take your time, follow the steps above, and the printer will almost certainly be fine.
